How to Pressure Test a Drysuit Before Launching

A drysuit can look ready on the hanger and still fail where it matters most: at the neck gasket, wrist seals, zipper, seams, or worn fabric. Knowing how to pressure test a drysuit gives you a controlled way to find small leaks before a cold-water paddle, rescue shift, sail, or work assignment turns into a comfort and safety problem.
For recreational paddlers, a pressure test is a practical preseason check and a smart response when you notice damp base layers. For professional and rescue users, it should be part of regular equipment inspection. The goal is simple: identify where air escapes, confirm the suit’s condition, and make a repair decision before relying on it.
What a Drysuit Pressure Test Tells You
A drysuit pressure test uses low air pressure inside the suit to reveal leaks. Once the suit is gently inflated, air escaping through a pinhole, damaged seam tape, gasket tear, zipper problem, or fabric abrasion can often be heard, felt, or seen with a mild soap-and-water solution.
This is not a waterproof certification test. It does not replace manufacturer service procedures, and it will not tell you how a suit performs after hours of abrasion, repeated immersion, or rough use. It is a focused diagnostic check that helps you locate likely failure points.
The test is especially useful when your underlayers are wet but you cannot identify the source. Condensation can mimic a leak, particularly during hard paddling or work in humid conditions. A pressure test helps separate a true suit leak from moisture caused by sweat or trapped humidity.
When to Pressure Test a Drysuit
Pressure testing makes sense before the season starts, after a long storage period, after a hard impact or snag, and whenever you find unexplained moisture inside the suit. It is also worth testing after replacing a gasket or repairing seam tape.
Do not wait until you are planning a winter crossing or working near cold water. A tiny leak that feels manageable on a mild day can become a serious issue when water and air temperatures drop. Dry insulation performs best when it stays dry.
Frequent users should inspect their suit visually after every outing and schedule a more thorough pressure test several times a year. Occasional paddlers may only need a careful pre-season check, provided the suit has been cleaned, dried, and stored away from heat and sunlight.
What You Need for a Safe Test
Keep the setup simple. You need a clean, dry suit; a low-pressure air source; a way to seal or control the inflator connection if your suit has one; mild dish soap mixed with water; and a spray bottle or sponge. A clean, open area with enough room to lay out or hang the suit makes the job easier.
Use only very low pressure. A drysuit is not a tire or an inflatable boat. Overinflation can stretch latex gaskets, stress seams, damage zipper components, or create a repair problem that did not exist before the test.
A hand pump with a pressure gauge is often the safest option because it gives you control. If using compressed air, use an accurate low-pressure regulator and work slowly. Never use a high-output air source without regulation.
Avoid testing a suit in direct sun or near sharp tools, rough concrete, or fuel and solvent products. You are inspecting protective equipment, not putting it through a punishment test.
How to Pressure Test a Drysuit Step by Step
Start by cleaning and completely drying the suit. Dirt and salt can hide damage, while residual moisture may make it harder to judge small soap bubbles. Close the waterproof zipper fully and inspect it first. If it has dirt in the teeth or looks dry, clean and lubricate it according to the zipper manufacturer’s instructions before testing.
Turn the suit inside out if practical. This gives you a better view of seam tape, internal patches, and the areas where water often appears first. Check the neck and wrist gaskets for cracking, sticky surfaces, small splits, or tears around the bonding area.
Seal the openings. Depending on the suit design, you may carefully fold and secure the gaskets or use appropriately sized plugs. The seal must hold air without pulling hard on latex or neoprene. Do not clamp directly on a gasket, and do not use tape that can leave adhesive residue behind.
Introduce air slowly. Inflate only until the suit becomes lightly firm and its panels lift away from one another. It should not be drum-tight. If the suit feels rigid, stop adding air and release some immediately.
Listen around the zipper, seams, socks, knees, seat, elbows, gasket bases, and any high-wear areas. A quiet hiss can point directly to a leak. Run the back of your hand close to the surface, especially around seams, where escaping air may be easier to feel than hear.
Next, spray or lightly sponge the mild soap solution over suspicious areas. Escaping air will create growing bubbles or foam. Mark the location with a piece of low-tack painter’s tape placed nearby, not directly over a damaged seam or gasket. Work methodically from top to bottom so you do not lose track of what you have checked.
Pay close attention to these common leak zones:
- Waterproof zipper ends and zipper tape
- Seam intersections at the shoulders, crotch, seat, and underarms
- Latex gasket attachment points
- Integrated fabric socks and ankle seams
- Knees, elbows, and seat panels exposed to abrasion
- Patches, relief zippers, pockets, and accessory attachment points
Reading the Results Without Guessing
A single small bubble stream from a fabric panel may indicate a pinhole or a worn coating. Bubbles along a seam can signal lifting seam tape, adhesive failure, or a damaged stitch line. Air escaping at a gasket can mean the gasket itself is cracked, but it can also mean your temporary seal was imperfect. Retest that area before deciding the suit needs repair.
Leaks at a waterproof zipper deserve extra caution. A zipper may leak because it is dirty, dry, misaligned, worn, or damaged. Clean and inspect it first. If the teeth, seal surfaces, slider, or zipper tape show damage, do not assume a home repair will restore dry performance. Waterproof zipper service is often best handled by a qualified repair shop.
If you find no air leak but still get damp, look at your layering and use conditions. Heavy exertion can leave underlayers wet from perspiration. A wet area around the neck may also come from water entering during rolling, swimming, or spray exposure rather than a suit defect. Location matters. Moisture under one wrist points to a different problem than general dampness across the torso.
What You Can Repair Yourself
Small pinholes and minor abrasion damage on compatible drysuit fabric can often be repaired with the correct adhesive or patch material. Follow the repair product directions closely, allow full cure time, and pressure test the repaired area again before use.
Loose seam tape is more complicated. A small section may be serviceable with the correct seam-sealing product, but widespread tape failure usually calls for professional evaluation. The same is true for worn waterproof zippers, major fabric delamination, and damaged latex gaskets if you are not equipped and experienced with gasket replacement.
There is a trade-off between saving money on a quick repair and trusting the suit in cold, moving water. A repair that looks acceptable in the garage may not hold up through repeated movement, immersion, and abrasion. If the suit is used for rescue, commercial work, offshore sailing, or cold-water paddling far from shore, be conservative.
Protect Your Suit Between Tests
Pressure testing works best when it is part of basic drysuit care. Rinse off salt, mud, and sand after use. Dry the suit completely inside and out before storage. Keep it away from direct sun, high heat, ozone sources, and petroleum products that can shorten gasket life.
Store the zipper as recommended by its manufacturer, and do not force it when it feels gritty or resistant. Inspect gaskets before each launch. A gasket that is beginning to crack rarely improves with another season of use.
A dependable drysuit is not just about staying comfortable. It protects the insulation and mobility you need when the water is cold, the wind is up, or the work cannot wait. Test early, repair with care, and replace components before they become the weak point in your safety system.
